Does anybody have any advice regarding the best place to have my squadron heraldy plans converted into a real patch without breaking the bank?

Take a look at CAPR 110-3. It will give you the rules you need to follow and tell you how to get it approved.

Aviator Gear, Ghost Patch, and dare I say it? Vanguard. We're going through Ghost Patch for ours, but they're a local company I've dealt with for work. There are cheaper options but they're good dudes and they do excellent work.

We used Aviator Gear; they're not the cheapest, but they are high quality.

My Air Force unit used https://www.allpatchstuff.com/ and they turned out great, meeting AF standards. A few units in my CAP wing used them as well. 

It's a veteran owned business which is always good, too.

Many military units out here on the west coast use https://www.ramaworld.com , they seem to have taken the place of Mardon after they went out of business after their fire.

I have used custompatches.net for my business a few times.  They are reasonable and do good work.
